  • 🇩🇪 Air-Cooled VW Rear Torsion Center Fabrication & Tech Notes

    Welding a high-stress internal spline collar into a chassis requires precise alignment and proper thermal management to prevent permanent suspension binding or component failure:

  • 📐 Absolute Concentric Alignment: When welding this collar into the center of a rear torsion tube housing, it must be aligned completely concentric and square to the outer spring plate housing caps. If the collar is welded even slightly crooked or offset within the tube, the rear torsion bars will sit at an angle. This introduces severe friction binding inside the housing, prevents you from installing your outer spring plates, and can cause the torsion bars to snap under load. Use a solid alignment mandril or a junk torsion bar to lock the collar perfectly straight during tack welding.

  • 🔥 Control Heat Cycles to Prevent Spline Distortion: While 1018 steel welds beautifully, applying excessive heat in a single continuous pass can shrink or distort the internal 40-tooth broached splines. To safeguard the precision teeth, use short, alternating stitch welds around the 2" outer diameter, allowing the metal to cool naturally at room temperature between passes. Never quench hot steel or chromoly in water or oil, as this will introduce crystalline brittleness and cause the weld or the collar to fracture under hard suspension impacts.

  • ❌ Never Mix Inner and Outer Torsion Bar Ends: Air-cooled VW and buggy rear torsion bars are side-specific and directional. They feature an unequal spline layout—typically 40 splines on the inner end (which slides into this 7010 collar at the center of the car) and 44 splines on the outer end (which connects to your outer spring plate). Double-check your torsion bar stamps to ensure you are inserting the correct 40-tooth end into this collar. Attempting to force the wrong side in will permanently gall and destroy the precision internal splines.

  • ❌ Clean Out All Internal Weld Slag and Scale: During the welding process, internal scale, slag, or spatter can migrate into the inside of the 40-tooth spline cavity. Before attempting to slide your performance torsion bars into the newly welded collar, thoroughly clean out the internal teeth using a fine wire brush, a metric thread-chaser, or a light solvent spray. Forcing a torsion bar past hard weld spatter will instantly scar the splines, creating a permanent stress riser that leads to premature bar failure.

  • ❌ High-Pressure Anti-Seize is Mandatory: Because this collar sits at the dead center of the chassis crossmember, it acts as a natural trap for trapped condensation, road salt, or fine off-road silt. Before final assembly, liberally pack the internal 40-tooth splines of the collar and the matching end of the torsion bar with a premium, waterproof, high-pressure anti-seize or a heavy molybdenum grease. This completely prevents galvanic corrosion and rust-welding, guaranteeing that your suspension can be effortlessly serviced or re-indexed in the future.
